Yeah, it can get a little funky at times.

One trick I've found is to simply increase the size of the models being used. As in, just grab the object and resize it to physically bigger dimensions. For some reason AC3D seems to be able to handle the math better when the dimensions are larger. The smaller the bits, the funkier those boolean results get.

Lot of time though you just have to settle with the fact that the boolean is going to create a big mess, but that it will take less time to clean that mess up and salvage what you were trying to do than it would have taken to model it directly.

Usually when I get results like yours, I don't bother trying to adjust things, I just snap vertices together and combine polies until its clean again.
